What is the best metal and investment for casting all on 4 bars?

why not CAD/CAM? Unless you love welding.

I always use CAD. just the thought of having to cast a bar again makes me shiver!

If I was forced at knifepoint to wax and cast a bar; I would choose a semi precious alloy (Pd based). It will resist wear the most other than NP. I did hundreds of these over the years, and settled on SP. We have some ooooold gold bars out there that are worn to crap and useless now.

Scan and mill it if you can- or use wax sleeves and design it to have someone do it for you. If this isn't an option I used PenCast P22 recently to cast to 4 + 4 cast-to Zest anchors and had zero problems. I wasn't thrilled to cast it at all, but followed directions for the alloy and investment to a T and was happy w/ the result.

Casting almost guarantees that it will not fit passively. Go CAD CAM.
